Shipping Cases With Foam

While the exteriors of our shipping cases are built to handle the jostling, bumping and banging associated with transportation, the interior of our cases can be just as important. We design fully custom foam inserts for all of our shipping cases. Whether you just need a basic foam liner or a custom die-cut insert with multiple cavities, interior doors, panel mounts or other features, we can make it as simple or as complex as you need.

 

We never simply hand off an empty case with a chunk of diced foam, which, unfortunately, is a common practice in the case industry. This type of foam, also known and “pick and pluck foam” is not only low in quality, but it also forces the case owner to snip away or pluck away foam to create cavities for their equipment. The result tends to be a mess and there tends to be a bunch of foam left over that you just throw away.

 

How We Build Our Shipping Cases

Our shipping cases are vacuum-formed using high-density polyethylene. We chose this material for a variety of reasons. The transportation industry is tough on cases and luggage, and this material can handle the rigors associated with transport on planes, ships, trains or in the back of a truck bouncing along a dirt road in the middle of a remote jungle.

 

While polyethylene is highly impact-resistant, we also design our heavy-duty shipping cases with molded corner bumpers, which help protect the delicate and fragile items in the case. Additionally, the polyethylene that we use is moisture-resistant, which protects your equipment from humidity or even a torrential downpour. Our cases can handle temperature extremes, which is why they are a popular option with our military and aerospace clients.

 

The materials we use, including the polyethylene for our cases and the heavy-duty aluminum valances and steel hinges, are tough and durable, but also lightweight. This makes the cases more maneuverable but also can reduce shipping costs as weight is usually a factor when determining the price of transport.

 

Custom Vs. Stock Cases

All of our shipping cases are “made-to-order,” which means we don’t have any cases completely built, in-stock and ready to ship. That said, we have more than 50 standard shipping case configurations in our design library. Keep in mind, if you don’t find what you need within that case library, we can create a new size just for you, although that will increase production time by several weeks.

 

Additionally, if we think your equipment or items would be better suited to an off-the-shelf case or another type of case entirely, we will be upfront and honest about it. In some cases, our vacuum-formed cases aren’t the best fit for your needs and budget, although, with vacuum forming, we can provide you with a level of durability and customization that few other case types provide.

The Bel-Air Plastic Case With Foam

At Bel-Air Cases, we’ve been designing and producing custom carrying cases and custom shipping cases for more than 50 years, but when we talk about customization, we don’t just mean the size and shape of the case, but also the foam interior. A Bel-Air plastic case with foam is built to precisely carry and protect all of your precious items.

 

Why Custom Foam?

Many custom case makers will design your case and hand it over to you with a chunk of diced foam inside. This also is known as pick and pluck foam, and it’s a low-quality foam that we would never give to our customers. If you are paying for a custom-made plastic case with foam, we believe that the interior foam also needs to be completely customized.

 

With pick and pluck foam, you force the customer to snip away at the foam to create cavities to hold their items. These cavities won’t be a perfect fit for the items, which means they aren’t fully protected.

 

Here’s an example of why pick and pluck foam just isn’t good enough. The other day whilst hollowing out a loaf of bread to create a soup bowl, it became clear that this was a good example of why cheap foam is a bad idea. Although carefully cutting with a knife to hollow out the bread, the end result was uneven and imperfect, and while it was fine for holding soup, it would have been completely inadequate for something delicate or fragile.

 

Pick and pluck foam is just like that loaf of bread. It’s not easy to cut or trim away to make a perfect cavity and this type of cheap foam breaks down very quickly. Additionally, you end up throwing away a good portion of the foam. Why should you pay for case foam that you aren’t even going to use?

 

Aside from the poor quality and forcing your clients to do their own picking and plucking, we feel that simply passing off a case with a chunk of diced foam is lazy. If you are paying a premium for a custom case and ending up with pick and pluck foam, what does this say about the quality of the case? It requires zero effort to just hand you a chunk of foam, so we worry that this indolence might extend into the design and production of your case, as well.

 

Our Custom Foam Interiors

In some cases, our foam interiors are quite simple. If you aren’t quite sure what type of items will be placed into your case, you might be fine with a custom foam liner. These liners will fit the interior of your case precisely and we use the highest quality foam. This foam will provide extra impact resistance during transport and help keep your items as safe as possible.

 

However, if you need a plastic case with foam and you know precisely what will be toted inside, we can create any type of custom foam interior you might need. We can hand-cut or die-cut cavities in any shape or side. We also are experts at fabricating interior walls, plastic dividers, interior doors, windows, panel mounts and shock mounts. As you can see from the pictures above, your foam interior can be simple or as complicated as you might need.

The medium-duty carrying cases are very lightweight and designed for toting in the backseat or trunk of a car and can be transported occasionally as luggage although if you are shipping this case, we do recommend boxing it first.

 

If you need a lightweight carrying case that can be transported frequently as luggage or cargo, we recommend you opt for our heavy-duty carrying cases. These are ideal for delicate items or heavy items up to about 40 pounds. They are easy to tote and maneuver in crowded places, yet still provide a high level of protection.

It might sound strange for a custom case manufacturer to admit that not everyone needs a custom carrying case, but they aren’t the best option for everyone. For instance, if you just need one carry case and the items you are toting aren’t particularly delicate or expensive and don’t need to be displayed for clients, then you probably don’t need one of our carrying cases and an off-the-shelf case might be a better fit. While we are happy to make custom cases for any client, but we’ll be honest with you if our carrying cases probably aren’t the best or most cost-effective option.

 

However, our made-to-order cases are the best option for many applications. If you need a durable and attractive case for a sales kit or perhaps some type of delicate equipment, our carrying cases can be ideal. We design carrying cases for sales and demo kits, medical kits, electronic items, instruments, lighting equipment or anything else you need to tote.   1. We Offer Two “Levels” Of Carrying Cases

If you need a sleek, attractive case but don’t intend on using the case as luggage, our medium-duty carrying cases can be the best fit. These medium-duty cases might be fine occasionally transported as luggage, but they aren’t designed to handle the rigors of frequent transport.

 

Our heavy-duty carrying cases are the ideal option if you need to ship items frequently as cargo or as luggage. These heavy-duty cases also are ideal for heavier items, weighing between 30 to 40 pounds or for delicate items.   1. We Use Tough, Durable Materials

We’ve been building custom carrying cases and shipping cases for more than 50 years. In fact, we were the original producers of vacuum-formed equipment cases. We use tough high-density polyethylene to form the shells of all of our plastic cases. High-density polyethylene is lightweight, impact-resistant and moisture-resistant. The two halves of your case will be held together with a tough, but lightweight aluminum valance.

 

Our quality materials and high construction standards are precisely the reason why Bel-Air Cases don’t come with a written case warranty. We’ve never needed a warranty because we stand by our cases throughout their lifetime. If a component breaks, we’ll fix it. We know the transit industry is rough on packages. So, while we cannot guarantee that your cases will never be damaged, we can assure you that we will always repair the damages for as long as you own the case.

Too often, case manufacturers simply stick a slab of pick and pluck foam into a case and hand it off to their client. To begin with, pick and pluck foam generally is low quality and we don’t believe that customers should pay for a custom carrying case and then have to pick and cut away at the foam in order to make cavities to fit their equipment. Not only does this look unattractive, but it’s also not very protective and this type of foam tends to break down quickly.

The ATA Case: Rugged Custom Shipping Cases

If you need to ship delicate or expensive items, your shipping cases should be able to withstand anything that might occur during transport. With an ATA case, your items should be protected if the case is jostled, dropped or banged against other cases. At Bel-Air Cases, we design custom shipping cases that can handle the rigors of all types of transportation.

 

What Is an ATA Case?

ATA stands for the Airport Transportation Association, and it was a group formed in the 1930s when the airline industry was just getting started. This group included the first commercial airline carriers and their goal was to promote the airline industry as well as setting certain standards.

 

In regards to shipping cases or luggage, ATA standards included a section known as ATA Spec 300, and this set forth certain regulations or specifications that cases would have to meet to meet the ATA’s standards. For instance, in order to comply with specifications, an ATA case would have to be able to handle at least 100 shipments without damaging the contents of the case. Additionally, cases needed to have recessed handles.

 

When you purchase ATA cases, this doesn’t necessarily mean it was approved by the ATA (which now is known as Airlines 4 America); it simply means that the case manufacturer created the case to meet these exacting standards.

It’s been many decades since the first Bel-Air carry case rolled off the production line. To create cases, we take large sheets of plastic, heat them up, move them over a mold and use vacuum force to shape the plastic onto the mold. Custom Foam Interiors

In many cases, the custom foam interior that we design is just as important as the exterior of the case. Our cases are built to absorb impact, but the custom foam further protects your equipment from impact.  We never simply complete your equipment cases and pass them on to you with a chunk of foam.

This type of diced foam, also known as “pick and pluck” foam is a common issue in our industry, but while many case manufacturers use this type of cheap foam, it really does nothing to protect your equipment and tends to break down quickly. Even worse, the customer has to cut away or pluck away bits of foam to create custom cavities for their equipment.

A Few Trade Show Tips

  1. Book A Great Hotel – You don’t have to pick a posh, five-star resort but select a nice hotel close to the event center that offers a few helpful perks. For instance, our employees love staying at a spot that includes a gym, a pool, breakfast service, a coffee bar, etc. It’s best to select a hotel within very easy walking distance to the event center. After all, these employees will be on their feet all day and a long walk or Uber ride back to the hotel won’t be very appealing after a busy day.
  2. Give’Em A Day Off – If possible, reward your employees with a paid day off after the event. This gives them some time to rest and recharge and spend time with family. If the trade show was a plane flight away, they might be jet-lagged and exhausted, but even for a local event, trade show work can be exhausting and they definitely will appreciate a day to stay home and rest.
  3. Keep The Clothing Comfortable – While trade show reps definitely need to wear business-appropriate clothing, this doesn’t have to be uncomfortable. Spend some time talking with your team about clothing, and encourage them to wear comfortable shoes. While they shouldn’t wear their oldest pair of sneakers, wearing four-inch heels probably isn’t a great idea either.
  4. Breaks Are Essential – Trade shows can be a lot of fun, but they are a lot of work, as well. Ensure that each employee takes a few breaks during the day. Not only will they need a chance to grab some food, but it’s also good to have a few minutes to just relax and refresh.
  5. Hand Out Rewards

It’s really more about how you use them once they come off the plane, train or truck.

If you have a bunch of equipment, it might make sense to opt for the shipping cases. These are perfect for heavy items (over 40 pounds) as well as delicate or valuable items. They also are designed with molded protective corner bumpers and stacking lugs. These features ensure that the toughest parts of the case absorb impact instead of the case hardware or your precious equipment.

Padded Equipment Cases: Let’s Talk About Foam

At Bel-Air Cases, we are all about customization. Our padded equipment cases can feature a wide variety of locks, latches, feet and handles, as well as molded-in logos, custom decals and much more. But we don’t just customize the exterior of your cases; we also pay special attention to the interior.

Our cases are built to handle the rigors of transport, and while the exterior of your case will absorb the impact and vibrations associated with travel, the custom foam interiors also further absorb the bumps and jostles typical when cases are moving along conveyor belts, tossed into airplanes or bouncing along an interstate in the back of a delivery truck.

Our Custom Foam Interiors
There are many ways that foam can be fabricated, for instance, you can use CNC machining to create custom foam or you can use waterjet fabrication or hot wire fabrication. The type of process that is used depends largely on the end use and the materials that are being used.

For our padded equipment cases, we typically use die-cutting and hand-cutting to craft your foam interiors. Creating a fully custom interior might include creating fabricated interior walls, plastic dividers, interior doors, windows, panel mounts or shock mounts, whatever you need to fully protect and/or display your products.

Our carrying cases often are used as sales kits, for product samples or as OEM cases, and for these types of cases, a custom foam interior might be as crucial as a custom exterior. You truly need a custom interior that shows off your products to their best advantage.

Of course, not every cases needs a fully custom interior with multiple cavities or sections, so we can provide you with a quality foam liner or perhaps layers of quality foam if that’s what you need. It’s all about choice.

What We Won’t Do
While we are happy to customize every inch of your padded equipment cases from the inside out, what we refuse to do is simply hand off a custom case with a chunk of diced foam inside it.

This cheap “pick and pluck” foam is a problem to us on several levels. For one thing, you are paying a premium for a custom case; shouldn’t the interior also be customized? We certainly believe that it should. Typically, we can construct custom foam sets for around the same price that you would expect to pay for a case filled with diced foam.

In addition, with diced foam, the customer is expected to cut and pick away at the foam in order to make cavities. Most of our customers don’t have the complicated die cutting machinery that would be needed in order to create custom cavities, so the end result isn’t exactly attractive or even perfectly designed to protect every inch of your product.

We also object to the idea that the customer pays for a huge chunk of foam and then, after cutting away at it to make cavities, they have to throw half or more of the remaining foam away. Why should customers be forced to pay for foam they aren’t even using? We believe you should only have to pay for the foam that you actually use, which is another reason why we provide custom foam interiors.

Finally, when a company passes off a cheap chunk of diced foam to a customer, this says quite a bit about the level of quality in generally. This foam not only has a less desirable appearance, it also tends to break down quickly and is not as protective in general. If any company tries to sell you a “custom” case but doesn’t also offer to create a custom foam interior, this is a bad sign.
